ok, got it squared away. This was the culprit:

Crankshaft position sensor.

I'm back in business. Just in time for the car to hibernate for the winter :( Sometimes that's how it goes.

While I was in there, I swapped in some M3 motor mounts too.

Process of elimination. The MS45.1 uses the crankshaft sensor and the speed of the crankshaft to detect misfires. If it detects the crank not accelerating after at ignition event it believes there was a misfire. Since I eliminated all the "real" causes of a misfire, that only left the misfire detection itself as the cause.

Just read your thread from start to finish, I enjoyed it very much! Can't wait to do some fun stuff to my 330i/5 as funds allow. I love the way the ZHP body kit looks, I'm so torn as to whether I should stick with the M-Tech I package that my car came with or upgrade to the M-Tech II (ZHP) look.

What are the plans for this year?
Good question, I’m going to swap in bimmerbrake gen 3 headers, the eBay jobs have lasted 10 years but I think it’s time for a change. I’ve got an m3 front sway to try out when I return to gingerman raceway this Memorial Day, and then I’d really like to tackle a cam install later this summer or fall to help the twin screw breathe better and free up a few more horses. Should be a fun summer, I can’t wait for it to start and get the car out of the garage.

Thanks I’m glad you liked it!

I would highly recommend doing the rear sway when you do the front. I know most don’t say that but it’s something I could feel and you can really play with how your car dances through corners. Love the build as always :)

Bad news. I thought the misfire was fixed, but it was not. So disappointing, and I'm really at my wits end. I really have no idea what could possibly be causing it. I've created a thread for soliciting troubleshooting advice and to discuss possible culprits: https://forum.e46fanatics.com/showthread.php?t=1242691

Meanwhile, I came to realize its been almost 10 years since I installed my ebay headers, and over 100k miles ago. The JetHot coating looked great but was starting to flake, and I had developed a slight exhaust leak on cylinder 6 (spoiler alert: it was not the cause of my #6 cyl misfire). So I decided to "upgrade" to the bimmerbrakes gen 3's.

I cleaned up the exhaust ports and used all new hardware

This job was NOT easy. The ebay headers came out like cake, no problems at all. All the bolts were easily accessible. But the Gen 3's? Totally different story.

See the nuts in there? No not really? well there's 16 of them in there. I had to contort my fingers and hands in ways I never thought possible, and literally a micro fraction of a turn of the nuts at a time, and a lot of cuss words, and about 7 hours (start to finish), I got it done with OEM gaskets with heatshields.

Sound wise, they sound pretty much the same as the ebay headers. I'm not sure if there's a power difference until I can get this misfire issue fixed and get to the dyno, but I most certainly will.

My misfire isn't fixed, but I've mitigated it by tuning the DME to NOT shut down cylinders when a misfire is detected. So now I only get a quick SES flash at about 6250 RPM when it does occasionally misfire and its very non intrusive. I really can't feel it happening, the only reason I know something happened is the quick flash of the SES light when it does.

In other news, I installed an M3 front sway bar. Here's the M3 bar (26mm) compared to the stock ZHP front bar (23.5mm):

Notice the ends of the bar have a slightly different angle to them. The M3 bar bolts in fine, but the end link is a little tweaked:

I don't think it will be a problem, worse case they probably wear out faster, but I might install a set of adjustable end links from Turner anyway at some point.

Turn-in is much improved, the car feels so nimble. And its flatter in the corners, obviously. But what surprised me is how much the car feels like it wants to "dig in" through corners now, its quite fun! I'm very much looking forward to memorial day weekend at Gingerman raceway.

Also gave her a spring cleaning. Clay and sealant.

Stick to Mtech 1 as it's just as rare or even more rare depending on spec. Throw maintenance and suspension upgrades at it instead IMO.

Where did you pick up the M3 sways?

Got a little work done to the car.

Decided to go back to an angel eye setup again. This time I wired them so they are only on when the parking lights are on. I'm trying to draw a careful balance between looking like OEM vs tacky. I miss the old Aurora 2's I had, they really were perfect. But these will do ok. They are the Orion v4's permanently wired at half power.

Started the Schrick 248/256 FI cam install

Ran into an issue where the exhaust cam splines were misaligned by probably 15 degrees or so. Was really pulling my hair out wondering why I couldnt' get it timed right. I bought these cames used, they were only used for like 5k miles or so and look to be in perfect shape, but the previous owner must have over revved or something. Thanks to another thread here I got it sorted out and everything went back together like clockwork.

As part of this job I finally got around to installing the M56 cover that I had powder coated almost a year ago.

There wasn't much of anything left of the gasket between the CCV chamber and its cover, so I created my own

As a result, the stock screws didn't hold the cover down properly, they are shouldered. So I used red loctite and picked some replacements up at the hardware store.

And with it all back together, I've finally got the engine bay the way I like it

The new cams woke things up a bit, I likey. Now to do some retuning and I'll get her down to the dyno.

Awesome updates to the car man!

How long did your ebay headers hold up? I probably have the same type of ebay headers and I wanted to know if there is any danger to it.

Going to finish tweaking the tune and then I'll get it down to the dyno in a couple weeks and we will find out :)

Thanks Kakashi, those ebay headers lasted about 10 years. I had them ceramic coated from JetHot since day one. Granted, the car never saw winters, but they lasted longer than I thought they would've.
